FOAM FABRICATIONFoam Fabrication

We specialize in manufacturing custom foam inserts. Whether simple or complex, we can design and manufacture the correct insert for your applications. We use polyethylene and polyurethane foams depending on the application. We work directly with the manufacturer to ensure that the right type of foam is used when we are protecting everything from sensitive electronic equipment to weapons, computers, laptops, monitors, printers, plasma screens, LCD’s, industrial equipment, or heavy duty, ruggedized equipment for the military.

Determining the amount of shock a product can withstand on its own, its fragility or "g-factor" is the first requirement in developing the packaging solution. The g-factor is the maximum deceleration an item can handleFoam Fabrication before damage occurs. The highest level of deceleration that does not cause damage would be considered the g-factor rating. Lower g-factors indicate higher fragility. Determining fragility for different angles and similar models should be considered.

Test data is very critical, if the g-factor is estimated too high, it could result in damage from a design not strong enough for the level of shock a product would withstand during an impacts. If it’s rated too low, the protective packaging solution may be too strong and more expensive than necessary.

Determining the Fragility of Components:

Fragility Description of Contents G-Factor
Extremely Fragile  Aircraft altimeters, Winchester hard disc drives, precision aligned test instruments 15-25 G's
Very Delicate Medical diagnostic apparatus, X-ray equipment, mechanically shock mounted instruments and equipment 25-40 G's
Delicate Computer monitors, printers, scanners, laptops, cash registers 40-60 G's
Moderately Delicate  Stereos and television receivers, floppy disc drives, aircraft accessories 60-85 G's
Moderately Rugged Major appliances and furniture 85-115 G's
Rugged Table saws, sewing machines, machine tools, Industrial machinery 115 G's and up

Use weight and handling data to determine the approximate drop height required to ensure product safety.

Weight Range Handling Drop Height
0-10 lbs One person throwing 42 inches
10-20 lbs One person carrying 36 inches
20-50 lbs One person carrying 30 inches
50-100 lbs Two person carrying 24 inches
100-250 lbs Light equipment handling 18 inches
250+ Heavy equipment handling 12 inches

Vibration can damage some products during transportation. The frequency that causes vibration damage must be determined and compared to the vibration characteristics of the cushioning system design. Each cushioning system has frequencies that amplify vibration and may cause increased product damage.

Typical Frequencies of Different Types of Carriers

Carrier Frequency Range External Conditions
Railroad  2-7 Hz (Suspension)
50-70 Hz (Structural)
Moving freight
car
Truck 2-7 Hz (Suspension)
15-20 Hz (Tires)
50-70 Hz (Structural)
Normal highway
travel
Aircraft 2-10 Hz (Propeller)
100-200 Hz (Jet)
Flying aircraft
Ships 1-11 Hz (On deck)
100 Hz (Bulkheads)
Water and
propeller vibration

If the carrier’s frequency is lower than the amplification range, frequencies simply pass through the cushioning system to the product. If the frequencies are higher than the cushioning system’s amplification range, some vibration effects are absorbed.
If the product’s frequency is not amplified by the cushioning system, vibration damage will not occur in most sensitive products. For products that are extremely sensitive the design may have to alleviate the specific frequencies.
All of these factors are taken into consideration before your case is designed and your equipment is transported.
